Challenge

Beneath the routine hum of forklift operations sat five compounding blind spots, quietly draining margin, safety, and uptime: 

  • Fuel theft: Diesel was siphoned undetected, often resulting in downtime and loss.  
  • No location visibility: Managers on site had no visibility of the assets resulting in lack of coordination and asset loss. 
  • Duty-cycle overuse: Without hour-level tracking, machines were pushed past safe operating limits, quietly accelerating wear.  
  • Battery blind spots: Charge levels went untracked, so batteries ran flat mid-shift, halting operations without warning.  
  • Reactive-only maintenance: Faults surfaced only after failure, turning preventable wear into unplanned downtime at the worst possible moment.

Solution

At the core of the solution is a compact retrofit module installed directly on each forklift. It taps into the machine’s engine and battery systems over RS485/Modbus, the same industrial protocol used for machine-level diagnostics to capture engine run-hours, battery status, and fuel level at the source, while an integrated GPS module adds real-time location. From there, the architecture carries that data from machine to manager.

Results

By implementing a connected fleet management solution, the organization eliminated fuel theft, transformed maintenance from reactive repairs to proactive scheduling, and achieved complete fleet visibility. These improvements enhanced operational efficiency, increased accountability, reduced downtime, and maximized the value of existing equipment without replacing a single machine.
